Tritan™ Resin Mold — From "Impossible" to "Best They've Ever Seen"
Budget constraints met material science — FGL found the way.
The Challenge
A customer needed a mold for Tritan™ resin, which requires a hot runner valve gate system. Budget only allowed a low-cost open gate hot runner from a brand with zero Tritan experience — a setup even that supplier advised against. The customer had already taken the order. They had to make it work.
What FGL Did
- â–¸ DFM & mold design: Extensive research, optimized cooling balance, Moldmaxx material on core, and 3D-printed conformal cooling channels for heat-sensitive zones.
- â–¸ T1 result: Flow marks — the toughest defect for Tritan. The hot runner supplier couldn't help.
- â–¸ Expert intervention: Brought in a specialist from our network — an expert in Tritan and special plastics — and implemented their recommendations.
- â–¸ 5 tryouts — and the problem was solved.
Result
The samples surprised the customer — they had never seen gating points handled so cleanly on any part before. "We've never seen such quality on the gating points." The mold went into production successfully.

New Inserts for an Existing Mold — Perfect Fit, Zero Rework
No mold in our shop. No problem.
The Challenge
We shipped a mold for a red part. Half a month later, the customer needed additional inserts for a new green version — but the original mold was already in their plant. We had no mold to test-fit or assemble. High risk: the inserts might not fit, requiring costly on-site rework.
What FGL Did
- â–¸ Asked the customer to measure key dimensions of the existing steel.
- â–¸ Analysed those dimensions against the 3D mold data.
- â–¸ Manufactured the additional inserts for version 2 without having the original mold in our shop.
Result
The customer received the inserts and installed them directly. No rework on assembly or fitting was needed. The mold test ran successfully, producing good parts immediately. The customer gave us a compliment — and awarded us Case Study 3.

24-Cavity Rubber Injection Mold with 6-Nozzle Cold Runner System
A concept never made in China — shipped directly to Germany with no local tryout.
The Challenge
FGL won a customer's trust to develop a 6-nozzle cold runner system with a 24-cavity rubber injection mold for fully automatic production. There was one catch: no tryout in China. This mold type had never been made in China before, and no suitable testing machine existed in the country. The deal: finish the mold, ship to Germany, and let the customer validate.
What FGL Did
- â–¸ Accepted the challenge without local testing — every detail had to be right the first time.
- â–¸ Focused on function-convenient design: easy cleaning and maintenance without removing the mold from the machine.
- â–¸ Cold runner is an open system, cleanable while still on machine; fully heatable to 220°C to remove vulcanized rubber easily.
- â–¸ System allows rubber to be pulled out together with the mold — easy nozzle check without full disassembly.
Result
The customer tested the mold in Germany and was very happy. The easy-clean design improved production efficiency significantly — no need to take the mold offline for maintenance.

Prototype Mold for Car Light Lens — From Full Molds to Inserts Only

The Challenge
Two prototype molds for car back lights with exchangeable inserts, sharing one HRS hot runner. The European customer split the supply: FGL built the molds, the customer ordered the hot runner in Italy. No English — all communication in German. Later, they requested inserts only for a version 2 — retrofitted into molds already in their plant.
What FGL Did

Result
Molds fitted perfectly with customer-supplied hot runner. Testing in Germany ran very smoothly. Samples approved on time. Version 2 inserts worked perfectly — saving the customer significant time and cost vs. new molds.
